Custom Foam Inserts for Secure and Premium Product Packaging
Custom Foam Inserts are a smart choice for brands that want their products to arrive safely and look premium the moment the box opens. At Custom Boxes Lab, we create foam inserts that hold your items firmly in place, reduce movement during shipping, and improve the overall presentation of your packaging. Instead of using loose fillers or plain packaging, you get a clean, fitted insert designed around your product’s exact size and shape.
Our custom foam inserts are ideal for delicate, high-value, and presentation-focused products. From electronics and glass bottles to jewellery, cosmetics, tools, vape products, candles, medical items, and gift sets, we help businesses create packaging that feels organised, protective, and ready for retail display.
Made to Fit Your Product Perfectly
A good foam insert should not only protect the product; it should also make it look more valuable. That is why we customise every insert according to your product dimensions, box style, and branding needs. You can choose single cavities, multiple compartments, layered inserts, die-cut slots, or custom-shaped cutouts for unusual product designs.
- Custom sizes and shapes for a snug product fit
- Single or multiple cavities for product sets
- Black, white, coloured, or branded foam options
- Die-cut foam inserts for clean product placement
- Suitable for rigid boxes, mailer boxes, gift boxes, and retail packaging
Protection That Supports Your Brand Image
Products can lose value in the customer’s mind if they arrive loose, scratched, or poorly arranged. Our foam insert packaging adds a protective layer that helps cushion the product and keeps it stable inside the box. This is especially useful for fragile, luxury, or precision-made items where presentation matters as much as safety.
For premium brands, foam inserts also create a high-end unboxing experience. The product sits neatly in its place, the box looks organised, and the customer can instantly see that your brand pays attention to detail. This small packaging upgrade can make your product feel more professional and gift-worthy.
Foam Insert Options for Different Products
Custom Boxes Lab offers foam insert solutions for different packaging needs, from soft cushioning to firm product support. Depending on your product type, we can guide you toward the right foam thickness, density, and layout. Whether you need inserts for shipping protection, retail display, luxury gifting, or product kits, we make the structure practical and visually appealing.
- Soft foam inserts for lightweight and delicate items
- Firm foam inserts for tools, electronics, and glass products
- Anti-static options for sensitive electronic items
- EVA-style inserts for premium rigid box presentation
- Layered foam inserts for sets, accessories, and bundles
Custom Foam Inserts with Boxes
We can also pair your foam inserts with custom printed boxes, rigid boxes, magnetic closure boxes, mailer boxes, or product packaging sleeves. This gives your brand a complete packaging solution instead of separate parts that may not fit well together. You can add your logo, product details, branded colours, foil stamping, embossing, spot UV, matte coating, or other premium finishes to the outer box.
Our goal is simple: create packaging that protects your product, improves shelf appeal, and makes your brand look more reliable. From small product runs to wholesale packaging orders, Custom Boxes Lab helps you design foam insert packaging that is practical, attractive, and ready for your market.

When measuring a custom box, there are a few technical specifications that must be considered to ensure proper design, manufacturing, and fit for the product. Here are the major technical things to measure a custom box:
Inside Dimensions (Critical for Product Fit)
- Length (L): The longest side of the box measured inside from one corner to the opposite corner.
- Width (W): The shorter side of the box measured inside perpendicular to the length.
- Depth/Height (D or H): Measured inside from the bottom to the top opening of the box. Always specify that dimensions are given in Length × Width × Height.
Outside Dimensions (Important for Shipping & Storage)
- Measure the outer surfaces of the box including material thickness.
- Outside measurements are used for pallet stacking, warehouse spacing, and shipping compliance.
Material Thickness (Board Caliper)
- The thickness of the packaging material (e.g., corrugated board, rigid stock, cardstock).
- Impacts both the internal usable space and external dimensions.
Flap Measurements
- For boxes with flaps (e.g., mailer or shipping boxes), measure:
- Inner flaps: Ensure they meet in the middle without overlapping too much.
- Outer flaps: Allow proper sealing without gaps.
Tolerances
- Account for manufacturing tolerances (usually ±1/16" or ±2mm depending on material).
- Ensure the product fits without being too tight or loose.
Volume Capacity
- Calculate internal cubic capacity (L × W × H).
- Helps in determining how much space the product will occupy and shipping efficiency.
Product Orientation
- Decide how the product sits inside the box and measure accordingly.
- Orientation affects whether length or width is the primary dimension.
Die-Cut Openings or Windows
- Measure exact placement, height, and width for any cutouts.
- Ensure structural integrity when adding windows.
Printing Bleed & Safe Zones
- Include measurements for:
- Bleed area: Extra space beyond the cut line for printing.
- Safe zone: Inner area where critical text or logos should be placed.
Closure Type & Locking Tabs
- Measure slots, tabs, or locks for boxes with custom closures.
- Precision is required to avoid misalignment during assembly.
Packaging Style
- Folds, creases, and scores must be measured for accurate dieline creation.
- Different styles (e.g., RSC, tuck-end, mailer, sleeve) require specific panel measurements.
